Is a 600-page spiral bound manual too big?

Responding only to that single question, yes. You say you are only delivering a couple of copies, so you obviously don't want to send this job out to a bindery. If you have comb binding equipment (such as GBC or IBICO machines), you _could_ bind the 300 sheets (I assume you are printing duplex), in a couple of volumes. I think it would be a service to your customers, though, to use ring binders, instead. It would be an even bigger service to your customers to figure out how to give them the information they need in fewer pages, but it sounds as if that isn't an option.
