Option A
The following may not be an acceptable solution in your case, but it is
worth trying. If you also have FrameMaker, try importing the manual into FM
(you can import each file separately and create a book). Do any touchup work
needed and print to Acrobat. The reasons this might work are:

1. FrameMaker integrates better with Acrobat than Word does.

2. Word has trouble handling large files. When you create the PDF, you are
in effect printing the entire document. If I am not mistaken, Word
temporarily calls all of the RD linked chapters into memory while it is
printing.

Option B
Create Separate PDFs and link them. This is not an easy task and I fear that
it must be done from Acrobat, thus requiring you to repeat the process each
time you want to make a change.

Option C
Google for the Tech-Tav Suite. The latest version might provide a solution
or a better way to combine the different chapters that is conducive to
printing to distiller.
